Okay, I posted too soon. Just checked the board and there are 3 other threads on leaking tanks.

    So who's got the solution?

Tried making your own gasket out of sheet rubber? after 5 times either I'd get a mechanic to do it or light a match.

I had the same problem untill I read the Manual and followed the bolt pattern. Once I did that it was fine

Had a similar problem with my SRAD GSX-R600. Took the fuel pump off to clean the filter cause it was dirty. Put the pump back in without the gasket and did up the bolts and THEN found the gasket. Realised that by putting the pump in without the gasket I had warped the opening in the tank. It leaked and leaked and leaked. Tried alot of things to sort it out. None worked. Was suggested I get the pump welded into the tank but that's not a solution. You'd be leaving the next owner a nasty surprise the first time he tries to clean the filter. Eventually had to bite the bullet and buy a 2nd hand tank.

Page 4-52 in the manual, anyone got a better scan than this?

I used permatex #2 non-hardening gasket sealer and it has worked ever since.

Also DO NOT OVERTIGHTEN the bolts! The first thing we all want to do when we think of a leak is tighten them bolts really really tight. For some reason this will also cause a leak! Torque them bolts!

Sealing your gasket with Hylamar should do the trick.
It may be that your sole purpose in life is simply to serve as a bad example.
